what size is appropriate for adult dragons? .. i'm thinking the exoskeleton on the big ones would be hard to digest.

at this size my adult dragons have no problem. I try to feed when they are in molt (all white) so they are softer and easier to digest.

How the heck do you catch the little ones without those big ugly suckers climbing all over you? Any easy methods to do this?

I use vaseline around the top of the roach bin so that they can't escape (although I have seen a couple get through it!!). You probably do that too.
I give the bugs "the shake down" by moving their hiding places around. When they all head for the walls, I pick they ones that will meet their fate by size. I push them into a small jar that has calcium power in it. Swish them around in the powder and they don't try to get out of they jar. I usally have 30 or 40 of the small size in the jar before they go bye-byes, Then I grab 30 or more of the next size for the bigger dragons.
They are fast, but not faster than my team of dragons! LOL
I had two females get into an all out fight over a roach yesterday! They were out for blood because they both wanted the same bug!!! Guess they taste really, really good lol
